When Simplifying Manufacturing Contributes
to Shoe Performance

“Traditional sports shoe manufacturing is a complex process. The cushioning sole is made separately and then manually glued to the upper, requiring many steps, multiple machines, and layers of glue.

Our dream was to simplify the making of a running shoe. When designing our products, we always strive to make simplicity rhyme with performance. After three years of research, we found the solution: with a globally patented mold design, we were able to foam a lightweight, cushioned sole directly around the upper!

The principle is to mix a thermoplastic material with an inert gas, nitrogen, which we inject under high pressure into a mold containing the upper. The nitrogen allows the material to foam finely, fusing directly with the upper in a single step without any glue!”

The injection of a gas-foamed sole directly onto the upper, which does not exist in the industry, is a technology patented by Decathlon. This process is simpler, cleaner, and enhances performance.
After analyzing the primary causes behind a running shoe’s end of life, KIPRUN identified that sole wear and loss of cushioning account for 80% of cases where a shoe becomes unusable.
